Product Features

  • MirrorPolished Cavities: Cavities and cores are made of highquality mold steel (e.g., S136 or 2403), undergoing vacuum heat treatment and cryogenic treatment, followed by mirror polishing to ensure a transparent and flawless part surface.
  • Precision Optical Inserts: The light distribution area uses a replaceable optical insert structure for easy optical adjustment and maintenance. Insert machining accuracy is controlled within ±0.005mm.
  • Hot Runner System: Equipped with a valvetype gate hot runner system, allowing for sequential valve control, eliminating weld lines and ensuring a flawless optical surface.
  • Venting System Design: Precision venting channels are incorporated at the edges of the optical surface and in the final filling area to prevent fogging or short shots caused by gas stagnation.
  • Ejection System Protection: A large ejector plate and multipoint ejection design, combined with ejection speed control, prevent ejection marks or scratches during the ejection of transparent parts.

Applications

This mold is primarily used in motorcycle lighting systems to produce transparent headlight lenses for various gasoline-powered and electric motorcycles. Suitable for street bikes, sports bikes, cruisers, adventure bikes, and scooters, it supplies motorcycle OEMs and Tier 1 lighting system suppliers.

Common Problems and Solutions

  • Problem: Flow marks or ripples appear on the lens surface.
  • Solutions: Increase mold and melt temperature; optimize gate location and size; adjust injection speed using a multisegment injection profile.
  • Problem: Bubbles or black spots appear inside the lens.
  • Solutions: Check material dryness (PC material needs to be dried to a moisture content below 0.02%); remove material buildup in the barrel and hot runner system; increase back pressure.
  • Problem: Scratches or ejector pin marks appear on the lens surface during ejection.
  • Solution: Optimize draft angle and ejector pin position; increase ejection area or use an ejector plate; spray a release agent on the cavity surface (verify its impact on light transmittance).
  • Problem: Stress birefringence occurs in the optical area.
  • Solution: Optimize filling and holding pressure curves through mold flow analysis; reduce clamping force and holding pressure; optimize the cooling system design to achieve uniform cooling.

Important Considerations:

  • Before mold design, provide complete 3D optical data for the automotive headlight lens, clearly defining the optical surface area, light distribution requirements, and appearance standards.
  • Accurately specify the PC material grade and additives (e.g., UV stabilizers) to set shrinkage and determine process parameters.
  • During mold storage and transportation, the cavity surface should be rustproofed and covered with a protective film; avoid contact with the optical surface.
  • Regularly check the temperature control accuracy of the hot runner system and the valve gate sequence to ensure the stability of the optical surface molding.
  • Transparent parts production needs to be carried out in a clean environment (Class 10,000 cleanroom or higher is recommended) to prevent dust contamination from causing appearance defects.
